THE SITUATION.

KEY DEVELOPMENT CHALLENGES.

Ola Bamboo set out to develop a more sustainable alternative to the conventional toothbrush - reducing waste without compromising usability, durability or manufacturability.

The concept is centred around a reusable handle paired with a replaceable brush head, allowing only the worn component to be discarded rather than the entire product.

We were brought in to develop the product from concept through to a fully resolved, manufacturable design using bio-plastic materials.
While replaceable-head toothbrushes offer clear sustainability benefits, they introduce significant design challenges.

The product needed to:
01. Reduce material waste by separating handle and head.
02. Create a secure attachment mechanism that would not loosen during use.
03. Be intuitive and easy to assemble and replace.
04. Work within the constraints of bio-plastic injection moulding.
05. Maintain comfort, ergonomics and daily usability.

The connection between handle and head is particularly critical - it must be strong enough to remain stable during use, yet flexible enough to allow repeated replacement without failure.

At the same time, the product needed to remain commercially viable, with minimal tooling complexity and efficient production.

OUTCOMES.

The project resulted in a fully functional toothbrush designed for sustainable, real-world use.
 
  • Developed into a manufacturable product using bio-plastic injection moulding.
  • Secure and reliable head attachment system.
  • Refined tolerances for consistent assembly and performance.
  • Ergonomic form for everyday comfort.
  • Reduced material waste through replaceable components.

The result is a product that balances sustainability with usability and manufacturability - making it viable beyond concept.

DESIGN FOR MANUFACTURE & ASSEMBLY.

The product was developed specifically for bio-plastic injection moulding, ensuring it could be produced efficiently at scale.

Key considerations included:
  • Snap-fit connection system - engineered to provide a secure, stable connection while allowing repeatable assembly and disassembly without degradation.
  • Tolerance refinement through prototyping - multiple iterations were used to achieve a balance between ease of use and mechanical reliability.
  • Minimised tooling complexity - the design avoids unnecessary features, helping reduce production cost and risk.
  • Material-aware design - bio-plastics behave differently to conventional plastics, requiring careful consideration of flexibility, strength and longevity.

Replaceable-head systems significantly reduce waste by allowing the handle - which typically represents the majority of material - to be reused over time. 

DEFINING THE PRODUCT ARCHITECTURE.

Development focused on resolving the product architecture early - particularly how the head and handle would connect and function over time.

Key areas of focus included:
  • Exploring different attachment mechanisms and tolerances.
  • Defining a clear product structure suited to injection moulding.
  • Balancing material behaviour with usability and durability.
  • Refining ergonomics for everyday use.

Rather than treating sustainability as a surface-level feature, it was embedded into the core product logic - ensuring the design worked both environmentally and practically.
